Gear shaft misalignment due to manufacturing or assembly errors can cause gear tooth breakage, damage togear tooth surfaces, or excessive gearbox vibration. Careful selection and management of appropriate tolerancesfor deviations in the center distance and shaft parallelism during gearbox design and manufacturing are crucial. This study focused on assessing the contact stress of gears as the contact position changed during loadtransmission. A finite element analysis model was developed for the helical gears used in metro vehiclegearboxes to achieve this. This model assessed the effects of shaft misalignment caused by variations in thecenter distance and shaft parallelism on the gear tooth bending strength and contact stress. The results showedthat both the maximum tooth bending stress and contact stress increased linearly with an increase in thecenter distance deviation. Furthermore, the increase in the shaft parallelism tolerance, particularly the shaftout-of-plane deviation, significantly increased the maximum tooth bending stress.
